Abstract:

The aerospace industry continues to push additive manufacturing (AM) from prototyping into certified, serial production, requiring robust quality systems, validated processes, and tightly integrated value chains. This presentation outlines the development and execution of a fully integrated aerospace metal AM ecosystem, spanning design, industrialization, production, post-processing, validation, and testing.

The talk will highlight how NADCAP Additive Manufacturing accreditation, supported by a comprehensive and production-grade Quality Management System, enables repeatable, certifiable AM workflows. It will further discuss the role of ISO 17025–accredited powder analysis and mechanical testing laboratories in material control, process monitoring, and qualification readiness. Together, these accreditations form the foundation for frozen processes and data-driven decision-making.

Through real-world aerospace applications, the presentation demonstrates how this integrated approach has de-risked scale-up and enabled smoother transition to serial production for critical materials such as Ti-6Al-4V and Inconel 718. Emphasis will be placed on linking material characterization, process control, mechanical performance, and production execution to meet stringent commercial and military aerospace requirements. The session concludes with key lessons learned for organizations seeking to industrialize metal AM at production scale.

Bio:

Dr. Michael Rokni brings 15 years of experience in additive manufacturing and advanced surface engineering, combining deep technical expertise with leadership across the full AM value chain, from process and material development to certification, production execution, and customer engagement. Dr. Rokni currently owns the AM P&L and reports directly to the Aerospace Division of Senior PLC, with responsibility for strategy, execution, and scalable growth.

He has led NADCAP Additive Manufacturing accreditation efforts, building a thorough, production-grade QMS that integrates process qualification, material control, testing, and continuous improvement. In parallel, Dr. Rokni established and oversees two ISO 17025–accredited testing laboratories for AM powder characterization and mechanical testing. These accreditations have paved a smoother and lower-risk path to serial production, enabling reliable scale-up of Ti-6Al-4V and Inconel 718 programs. He also serves as the primary customer interface for major commercial and military aerospace customers with AM applications, aligning technical capability with program, cost, and quality expectations.
